Why Wet Wipes Dry Out After Opening: Substrate, Lotion and Packaging Factors

Dryness complaints almost never come from the first sheet. They come from sheets used days or weeks after opening, and from the bottom of the pack. Four factors control this: total lotion add-on rate, moisture distribution through the stack, substrate retention behaviour, and pack closure performance after repeated opening. A specification that states only total liquid added leaves three of the four undefined.

Where this signal comes from: consumer discussions in parenting and personal care communities describe products becoming noticeably drier after a formulation or pack revision, and describe whole packs drying out faster than before. The complaints are consistently about behaviour over time, not about the first use.

Two different complaints that get described the same way

Factor 1: Lotion add-on rate against substrate and GSM

Add-on rate is the ratio of lotion to dry substrate weight. It only means something in relation to the substrate it sits on. The same rate produces a wet-feeling sheet on one substrate and a dry-feeling sheet on another, because fibre composition and GSM determine how much liquid stays available at the surface rather than held inside the structure.

Specify the three together — substrate, GSM, add-on rate — with a tolerance band on the rate. A target with no band cannot be checked during production.

Factor 2: Moisture distribution through the stack

Gravity moves liquid downward through a stack over time. Without control, this produces the pattern users describe: acceptable sheets early, dry sheets later, and sometimes pooled liquid at the bottom of the pack.

What to specify:

  • moisture measured at the top, middle and bottom of the stack
  • an acceptable variation range between the three positions
  • the measurement point in time — at fill, and after a defined storage period
  • orientation during storage and transport, since a pack stored on its side behaves differently from one stored flat

This is the value most often missing from wet wipe specifications, and it is the one most directly connected to the complaint.

Factor 3: Substrate retention behaviour

Substrates differ in how they hold liquid and how readily they release it to the surface. Two behaviours matter here:

  • Retention — how well the sheet keeps liquid rather than releasing it downward into the stack
  • Surface availability — how much of the held liquid is present at the surface during use, which is what the user actually judges

A substrate with high total retention but low surface availability produces a sheet that measures correctly on a moisture test and still feels dry in use. This is worth checking by hand alongside the measurement, not instead of it.

Factor 4: Pack closure after repeated opening

Most moisture loss after opening happens through the closure, and closure performance is usually validated once rather than across a use cycle.

A practical test plan

Beyond total liquid added, a useful plan includes:

  1. Moisture at three stack positions — top, middle, bottom, with an acceptable variation range
  2. Post-opening retention — moisture measured at Day 1, Day 7, Day 14 and Day 30 after opening, with the pack opened and reclosed a realistic number of times
  3. Closure cycle testing — reseal integrity after repeated open-close cycles, not once
  4. Storage orientation — flat and on-side, since distribution differs
  5. Temperature range — moisture loss accelerates in warm storage, and distribution channels vary
  6. Hand assessment alongside measurement — surface availability is judged by hand, not only by weight

What to state on pack

Two things are worth stating and neither is a claim:

  • Closure guidance — a short line asking the user to close the pack fully after each use. This is genuinely useful and reduces avoidable complaints.
  • Storage guidance — where relevant, a note about avoiding prolonged warm storage.

Avoid claims about staying moist for a defined period. Moisture retention depends on how often the pack is opened, how well it is closed, and storage conditions — none of which the brand controls.
